Has anyone mortared a brick flue: how to insure no gas escaping if the brick expands and contracts. Won't there be cracking in the mortar?

Could you be more specific? Are you talking about a brick flue horizontal through a mass bench or a vertical stack or ?

Hi thanks for the response: My new question is Does anyone know what cob is best for sealing the ash cleanouts with cob? XSand, X straw (Dry horse manure good?) xclay? Thank you

If you're talking about the cleanout down the line (not exposed to too high temp) then some straw or better manure could be used but you don't want the straw in the higher temp exposed areas. You really need to do test batches of different ratios of the materials you have available. The less clay to sand ratio the less shrinkage/cracking(more sand/less clay). But it needs to stay together! Play around with it. Just some general ramblings for a general question.
