Here are some images of the s portal my buddy helped me weld up yesterday. We had issue with the plasma torch warping the door when cutting out the hole for the glass. Luckily there was a hydraulic press at the shop with which we bent it back flat. The door channel would have been better and much easier if I had used 1/4" square stock but I was being cheap and using stuff from the scrap yard. All in all I spent $6 plus a lunch for my friend. I am worried about the door warping during firing and breaking the glass. I'm planning on wrapping the edge in door rope and sandwiching it to the door with some sheet metal and bolts. Great job! A few observations: 1. I'm sure there was a channel and air slit across the top of the portal on Sjang's original design. Have you omitted this on purpose? 2. It looks like your secondary air doesn't have a dedicated external feed. It turns 90 up towards the door. Would going straight out through the frame be an easier option? 3. Where is the feed for the primary air? Is it coming through the door?
My steel door hasn't warped and has had a fair amount of abuse thrown at it!

Looking a Sjang's pictures some have the top air slot while others are just capped with plate. I'm sure one is better but don't know which. I plan on using external air from a 5" pipe that will come from the floor into a chamber underneath the 8" c channel that is the floor of the firebox. Probably towards the front. If that makes sense. Good to hear about the door. How much fire rope did you pad it with?

That makes sense now :-) I used one thin length to pack the channel and a thicker length to act as the seal. This butted against a raised edge to help the seal.
