... and something else I forgot to mention at the time:
After I cut the slits in the sheet steel box, when I rebuilt the core I used Aluminium foil between the Skamolex 'bricks' and the steel sheet, to prevent leakage of gases through the slits. I think this is working, but I haven't taken the core apart to see if the Al. has melted, or not.

No, no mortar of any kind anywhere in the build. As far as I can tell the core is working fine.
The only 'gas leak' I am aware of is where the firebox roof/topbox floor (Ceramic fibre board) touches the steel face plate. There must be a small gap there. I can (very rarely) see a some streams of black soot particles rising from the firebox into the top box through this gap. This only happens when there is a flame right beneath that point.
