I completed a rocket "pellet" stove last year and used it as primary heat for 1 full season. It ran perfectly for the entire season and the only change I made this year was to fabricate a new pellet basket from 1/8" ss rods rather than 1/4" ss mesh screen which was good for only 1 season. Start-up and the visual burn characteristics are virtually identical to last year. However, thick black smoke is now produced begining at 1100 degrees F and becomes thicker a more opaque as it reaches a maximum temperature of 1400 F. Temperature is taken at the top of the barrel with a flue thermometer with a 4 inch probe. I've tried varying the primary air via a computer fan that is on a rheostat to no avail. Primary air can also be introduced via a front opening door rather than the computer fan but the results are the same. Premium grade pellets are used and are the same brand as last year. The P channel has to be temporarily blocked between 1100-1400 F as black smoke will enter the room. This stove is installed in a daylight basement and does not utilize a mass but rather heat is extracted by use of a floor fan. I'm at a loss as what to do...any suggestions?

Yes...I removed the barrel and inspected it prior to beginning this years heating season. Very little ash and no evidence of degradation of the tunnel, riser, barrel or flue.

I'd fabricate a new basket out of the same stuff you used before to check if that is the cause, as it could just be coincidental.
